The main processes are flame spraying, electric arc (wire arc) spraying, plasma spraying (including supersonic plasma spraying), HVOF / HVAF (high-velocity oxy-fuel / air-fuel), detonation gun spraying, and cold spraying. Each balances temperature and particle velocity differently to suit different materials.

A wide range can be deposited: metals and alloys (steel, aluminum, zinc, nickel-based alloys), ceramics (alumina, zirconia, titania, chromium oxide), cermets (tungsten carbide, chromium carbide), and composites. The coating is matched to the service conditions of the part.

Thermal spray coatings provide wear resistance, corrosion protection, high-temperature and thermal barrier performance, electrical insulation, anti-slip surfaces, and dimensional restoration of worn parts. They extend component life, reduce downtime, and offer a chromium-free alternative to hard chrome plating.

Almost any rigid material can be coated, including most metals and alloys, ceramics, and many composites. The substrate must be clean and properly roughened for good adhesion; heat-sensitive materials may require low-temperature processes such as cold spraying.

Thermal spray coatings are used for wear protection, corrosion protection, thermal barrier insulation, dimensional restoration, electrical and thermal conductivity, anti-fouling surfaces, and biomedical implant coatings, across aerospace, automotive, oil and gas, petrochemical, power generation, metallurgy, marine, and mining.
